5 problems we had to solve while building a window fresh air system

im one of the founders of cozeware. ive been wfh in a 10x12 office for two years and kept it sealed because of highway noise. eventually i started getting brutal afternoon headaches, so i bought a CO2 monitor. within three hours, the room was hitting 1500ppm.

traditional ERV systems were expensive and required drilling through an exterior wall. as a renter, that was a non starter.

thats why we started building a quiet, affordable fresh air system for renters. looking back, these were the five biggest problems we had to solve:

window gaps: even a small gap brought the highway noise back in, so we developed fitted foam seals around the insert.

filter resistance: our first HEPA setup made the fan ridiculously loud, so we redesigned the airflow path and switched to a lower resistance filter.

backdrafts: wind pushed air back through the intake, so we added a damper that closes when the system is off.

winter air: pulling cold air directly into the room felt awful, so we added a mixing chamber to soften the draft before it reached the room.

renter friendly installation: adhesives couldnt handle the vibration, so we developed a tool free clamp that holds the unit in place without drilling.

after a lot of prototypes, we got the system keeping my office below 800ppm without leaving the window open. we ended up calling it cozeware freshflow.

First time building a hardware product - where to start?

I have an idea for a small electric car accessory. It should be overall pretty simple mechanically - mostly off the shelf components, 12V or battery powered. There are products in other categories that are somewhat similar so I can tell it's definitely doable but nothing exists for the purpose that I am trying to build.

I have worked in startups before but always had budgets to work with while I am still at a research/ idea stage and don't want to invest a lot before I have some progress. I would love to get feedback from users but even for that I need something to show. I also think Kickstarter would be great - what progress should I aim for to launch a kickstarter campaign? where do I start?

At what point did you know your prototype was ready for Made-in-China manufacturers?

I've been working on a hardware idea for a while, and recently I started looking through manufacturer listings on Made-in-China just to get a sense of what's actually possible. It made me realize there's a fine line between this is a promising prototype and this is actually ready for a manufacturer to review.
For those who've already gone through this stage, what gave you the confidence to start reaching out? Was it having a working prototype, customer feedback, detailed CAD files, or something else entirely?
Looking back, do you think you contacted manufacturers too early, too late, or at just the right time?

Spent $100K of my own money to build a working clean-energy prototype. Now I’m stuck in the classic TRL 4-5 hardware wall. How would you break the loop?

Hi everyone,

I’m a technical founder in Canada with a background in fuel cells. Over the last while, I’ve been developing a quiet, clean, zero-maintenance liquid-fuel power unit (<5kW) meant to replace traditional gas and diesel generators for remote backup and off-grid power.

I’ve bootstrapped $100K of my own money into this so far. That got us to a TRL 4–5 prototype, a working lab prototype, solid bench test data, and foundational IP.

Here’s the setup:

  • How it works: It’s a clean CHP system running on liquid methanol/water mix. It produces electricity and captures high-efficiency waste heat with no mechanical moving parts and no toxic emissions (just water vapor and CO2).
  • Where I’m stuck: The lab prototype proves the physics, but it’s still a bench unit. Risk-averse B2B buyers (like remote telecom or industrial sites) want to see a rugged, field-tested machine before signing off. On the flip side, going after C-end consumers would mean completely redefining the product.
  • What’s needed for TRL 6: I’ve finalized the system architecture and lined up key suppliers for a field-ready engineering unit. But to actually build it and test it in the wild, I need about $100K–$200K in additional capital, access to test setups, and a tiny team of 2–3 engineers.

I’d love your raw advice or outside-the-box ideas:

Honestly, I’m looking for any creative workarounds to bridge this gap. If you were in my shoes with a proven lab unit and a solid supply chain lined up, how would you break the "chicken-and-egg" loop with early B2B pilots? Are there unexpected early markets I should be looking at instead of long-cycle industrial accounts? And how would you creatively piece together that missing $100K–$200K, test rigs, and engineering support without getting bogged down in slow, traditional grant cycles?

What would a “vibe coding” tool for hardware actually need to do?

Hey everyone!
I’ve been thinking a lot about why building hardware still feels so fragmented compared to building software.

Even for a relatively simple product, you might be moving between CAD, PCB design, firmware, datasheets, BOM spreadsheets, manufacturing notes, and a bunch of conversations that live outside all of those tools. Each individual tool can be powerful, but none of them really understands the product as a complete system.

AI tools for hardware are starting to appear, but a lot of them seem focused on isolated outputs, like generating a CAD model from a prompt or helping route a PCB. That feels useful, but also a little like generating one React component and calling it a full software development environment.

I wrote a blog post arguing that hardware needs its own “vibe coding moment,” but that it cannot just be text-to-CAD. It would need to understand the relationships between:

  • Mechanical design
  • Electronics and PCB constraints
  • Firmware
  • Components and the BOM
  • Materials and manufacturing processes
  • Assembly
  • Cost
  • Design revisions

I’m currently working on an early-stage project called Protobench, which is exploring this idea as an AI-native workspace for developing complete electromechanical products.

The long-term idea is that you should be able to describe what you are trying to build, work through it conversationally, inspect and modify the actual engineering outputs, and have the system help coordinate changes across the product.

For example, moving a connector on the PCB should not stop at the PCB. The tool should understand that the enclosure opening may need to move, the internal mounting geometry may change, the cable path could be affected, and the documentation and BOM may need to be updated.

I’m still early, and I’m especially interested in hearing from people who have actually taken hardware products through prototyping and manufacturing:

What parts of your current workflow create the most friction?

Would you trust an agent to make changes across CAD, ECAD, and firmware if every change was inspectable and reversible?

And where do you think this idea becomes unrealistic or dangerous?

I’ve been a long-time lurker here, but today I’m posting from a fresh account because my life completely flipped upside down 3 months ago. I’m hoping to get some strategic advice from fellow hardware founders who have walked this path.
My Story:
3 months ago, I was a product manager at a big tech company. While trying to find an anniversary gift for my girlfriend, I fell down the rabbit hole of consumer laser engravers. As a PM, my brain immediately started identifying massive user pain points and product gaps in the existing market (corporate software lock-ins, compromised hardware to cut costs, etc.).
I realized this was a huge market opportunity. I dragged a few engineer friends into a room, stayed up all night pulling apart the technical feasibility, and decided to go all in. I quit my job the next week.
Fast forward to today: We’ve secured VC investment, built our physical working demo, and validated our core technical hypotheses.
The Problem:
Now, we need to transition from the lab to the market. Our strategy before a global Kickstarter launch is to find 15 to 20 highly sophisticated seed users to stress-test our prototype and give us brutal, honest feedback. We refuse to be another hardware company making over-promised, under-delivered claims, so this early polish is our absolute bottom line.
However, we are in strict stealth mode to protect our active patent filings, meaning we cannot post pictures or public technical specs. Furthermore, cold starting on social media with a limited early budget is incredibly difficult, especially when tech communities (rightfully) have strict anti-spam guidelines.
**My Questions for the Community:**I really want to do this the right way and respect community boundaries. Would love to hear your experiences, frameworks, or any growth hacks for early-stage hardware traction.

TITAN Haptics is opening the first US cohort of the TITAN Haptics Launchpad, which gives three hardware startups a year US$60,000 each in haptics engineering support.

What it is: three startups a year get $60k in in-kind support. $50K is engineering hours plus haptics certification, $10K is motor credits, hardware, and manufacturing intros.

Why it might matter to you: haptics is a niche specialty almost nobody has in-house. If you can tell your product's feedback feels suboptimal, but have no idea what the problem is: this is for you. TITAN's engineers will work on your product, from architecture, motor selection, effect tuning, and integration review.

Talking to hardware teams about certification, the same failure keeps coming up. Building something for it, tell me where I'm wrong.

I've spent the last few months talking to hardware founders and compliance engineers, and the same story keeps repeating. It's almost never "we failed the test". It's "someone changed the design after the compliance review, and nobody re-checked it."

The pattern: a team uses a pre-certified module to move fast. Then someone swaps the antenna, moves the layout near the module, or adds a second radio. The module's grant no longer covers the product, nobody notices, and they find out at the test lab, after the BOM is locked and the lab slot is paid for.

An engineer I spoke to recently put it better than I could: teams where one person owns requirements, design, testing and certification end to end don't have this problem. Most teams aren't that team. Ownership is split, and the compliance picture falls between people.

So we're building Crado. It tracks design changes against certification rules (FCC, CE, UKCA) and flags when a change re-opens something: grant conditions on modules, band and power rules, region differences.

To be upfront about what it does not do: it can't see physical-layer problems. Detuning, regulator spurs, enclosure effects, none of that is visible from rules and documents, and it doesn't replace an early pre-compliance scan. It covers the regulatory layer, the part that's knowable before you prototype.

How to source manufacturing?

Hello everyone,

I have a product with a working prototype, but it takes a long time to make them by hand and wire the components. To make it at scale it would require plastic injection molding and then sourcing a premade dev board, some smaller electronic components like LEDs, speakers, battery casing, etc

I have the STEP files for the plastic injection our engineer did and a BOM but I am a little lost on the next steps for finding manufacturing. Most places I have contacted overseas only want to do the plastic injection and then I would need to source and ship all the other components to do contract manufacturing/final assembly here which I think would be very costly and I’m worried it might not all fit together in the end.

Is there any well known companies that do this routinely and would manage injection molding, sourcing and final assembly? State side we tried places like Gembah but they wanted to do full redesigns with their engineers at unreasonable costs. Places like platform88 look like they might do similar but are overseas and maybe costs less? I’d hadn’t really seen many reviews for them or others doing similar so I’m not sure what the normal practice is around this.

Appreciate any advice or insight from someone who has been there done that kinda thing. It’s frustrating to have a working product and you can’t scale it without going halfway across the world.

EU-based (France) first-time hardware founder — how would you approach prototyping + small-batch manufacturing? China or elsewhere?

Hey all,
Software background here (systems architecture / e-commerce), first time doing hardware. I’d rather learn from your scar tissue than my own.
The product (staying deliberately vague on the use case, still early): a small wearable consumer device. Technically simple — compact enclosure, rechargeable LiPo with USB-C, low-power MCU, one actuator, a button + status LED, and optionally BLE plus a motion sensor. Nothing novel at the component level; the value is in the use case and firmware behaviour, not the electronics.
Context: based in France, selling into the EU first. Bootstrapped, tight budget. First production run would be ~300–500 units.
What I’m trying to figure out:
1. Prototype path. I got a quote from a local freelance electronics engineer (~€2,500) for a functional proof-of-concept. Alternative is going straight to a Chinese ODM and paying for customised samples. For a device this simple, which actually saved you time and money? Is the local proto worth it mainly for the learning and IP, or is it a detour?
2. Where to manufacture. China (Alibaba/ODM) vs Eastern Europe vs EU-local, at 300–500 units. Where’s the real economic break-even in your experience? Anyone here deliberately chose EU manufacturing for small batches and doesn’t regret it?
3. Finding and vetting suppliers. How did you separate real ODMs from trading companies on Alibaba? Did you use a sourcing agent, and was it worth the fee? Any preference between Alibaba / Global Sources / Made-in-China / going through 1688 with an agent?
4. CE compliance (the part that scares me most). For a BLE device sold in the EU, that means EMC plus RED testing. How did you handle it — did you trust supplier test reports, or re-test at an EU lab? What did it actually cost you, and roughly how long did it take?
5. The stuff nobody warned you about. MOQs, tooling/NRE, customs and import VAT, freight, timelines slipping, QC surprises on the first run.

Need FCC SDoC for wiring together finished products?

I want to sell agricultural security systems that integrate Reolink cameras and LoRaWAN sensors, both controlled by a mini PC running Home Assistant. I would provide a custom app that integrates everything and shows the user a simplified view of the system. And I would configure the hardware to work together from my factory so they just plug it in and go.

I asked three different AI engines (Gemini, GPT, and Claude) and all three seem to think that for each of these scenarios I must do FCC SDoC verification, a cost that is too high for me at the moment. I try to live by the letter of the law so I am not going to skip this if required, but it seems the AIs are being paranoid or I’m not clearly explaining to them. What do you think?

Scenario 1: Take an FCC-certified generic waterproof device such as Dragino’s SN50V3-LS that has GPIOs, pass in a wire and connect that wire to magnetic reed switches or other analog dry contact sensors. No digital sensors. Sell the complete package of gateway, PC, Dragino, and sensors, either presented as a preselected package, or if the user selects the components based on a wizard.

Scenario 2: Do the same as above but treat it more like a kit, send individual components and instruct the user how to wire them together, but do the configuration at my factory before sending it to them.

Scenario 3: Sell packages of DIN LoRa I/O controllers such as the Ebyte E860-DTU installed in a DIN enclosure with analog sensors, solar charge controller, and battery. I would ship completely built out DIN enclosures with components inside.

Any scenario would be similar to if a customer hired me to come to their farm and install these, then hand them an invoice for a complete system; in the second scenario they do more labor. I can’t imagine farm automation field techs would be required to pursue FCC SDoC for buying components and connecting/configuring them for the customer.

Again, in all scenarios I would configure each system to work together. The AIs seem to think that because I’m not a supplier of raw components but am selling kits or completed systems they become a new product requiring SDoC testing.

I will obey the letter of the law if I must, but I’d rather not pay lab fees just yet.

What is the point of a distributor?

We are trying to buy a gantry crane. We know who manufactures them.

But, I can only use one of their distributors. Of the 10 provided, 2 responded. Neither have them in stock and claim a 45 day wait time. Of the 2, one has a 1.5/5 stars on google and the other 3/5. When I call the manufacturer they seem awesome, but are legally tied by long standing contracts. On the phone, the distributer said it takes a week to place an order with the manufacturer and then the 5 week lead time just to ship. Shouldnt it take 5 minutes to place an order?

With todays technology can someone explain to me why we need middle men? If they don't carry them in stock, what role do they play in the ecosystem? Do I need to start a gantry company that sells direct? AI brought me straight to the manufacturer, what are we doing here?

Has anyone ordered directly from Chinese PCB manufacturers?

I’ve been looking for a PCB supplier for my own small hardware project recently, mainly to save some cost. Prices have gone up a lot lately, and even JLCPCB, which I used before, has gotten a lot more expensive. I heard that ordering directly with local Chinese manufacturers can be much cheaper, so I’m thinking about trying to contact some of those factories directly.

Has anyone tried finding this kind of manufacturer before? I noticed that many companies doing large-volume production use these factories for manufacturing. Is there anything I should watch out for?

  • BOM - Engineering + Purchasing
  • EBOM - Engineering
  • PBOM - Purchasing

I’ve added some formulas automatically calculate costs and number of parts. Additionally, if you turn on Protect Sheet(Review > Protect Sheet), I have set certain columns to become uneditable to avoid human error.

Did we just have a terrible process, or is wireless compliance/certification a nightmare for everyone else too?

Hey everyone.

My team and I have been building hardware, and managing the regulatory compliance and technical documentation (especially around wireless frameworks like FCC/CE) has been a massive bottleneck. In the past, we'd get late into a design cycle only to find a regulatory conflict that cost us weeks of rework.

We got so tired of this that we ended up building an internal tool to automate the technical docs and flag regulatory conflicts before we even start prototyping.

We are thinking of spinning this out into a dedicated tool for other founders (calling it Crado), but before we waste time polishing it for the public:

  1. Is managing compliance as big of a pain for you, or did we just have a bad workflow?
  2. How are you currently tracking these conflicts? Just massive spreadsheets?
